Friction Stir Welding of High Strength Precipitation Strengthened Aluminum Alloys Book Review:

Rising demand for improved fuel economy and structural efficiency are the key factors for use of aluminum alloys for light weighting in aerospace industries. Precipitation strengthened 2XXX and 7XXX aluminum alloys are the key aluminum alloys used extensively in aerospace industry. Welding and joining is the critical step in manufacturing of integrated structures. Joining of precipitation strengthened aluminum alloys using conventional fusion welding techniques is difficult and rather undesirable in as it produces dendritic microstructure and porosities which can undermine the structural integrity of weldments. Friction stir welding, invented in 1991, is a solid state joining technique inherently benefitted to reduces the possibility of common defects associated with fusion based welding techniques. Weldability of various 2XXX and 7XXX aluminum alloys via friction stir welding was investigated. Microstructural and mechanical property evolution during welding and after post weld heat treatment was studied using experimental techniques such as transmission electron microscopy, differential scanning calorimetry, hardness testing, and tensile testing. Various factors such as peak welding temperature, cooling rate, external cooling methods (thermal management) which affects the strength of the weldment were studied. Post weld heat treatment of AL-Mg-Li alloy produced joint as strong as the parent material. Modified post weld heat treatment in case of welding of Al-Zn-Mg alloy also resulted in near 100% joint efficiency whereas the maximum weld strength achieved in case of welds of Al-Cu-Li alloys was around 80-85% of parent material strength. Low dislocation density and high nucleation barrier for the precipitates was observed to be responsible for relatively low strength recovery in Al-Cu-Li alloys as compared to Al-Mg-Li and Al-Zn-Mg alloys.

The automotive industry demands ecofriendly manufacturing processes and lightweight structures and materials to reduce CO 2 emissions and decrease weight and fuel consumption while optimizing overall performance. Aluminum alloys in the 7xxx and 6xxx series offer high potential for weight reduction in automotive and other transportation industries. 7xxx aluminum alloys have the best strength performance among all commercial aluminum alloys. Alloys in the 6xxx series generally have medium-to-high strength, high corrosion resistance, and good formability. Alloys in both the 7xxx and 6xxx series are strengthened by heat treatment. The increased strength-to-weight ratio and the thermal treatment processing open the possibility to use these alloys as possible alternative materials instead of steel in the automotive industry for the fabrication of car body parts. However, their poor formability and weldability are the main drawbacks when these alloys are considered as substitutes of steel and other dissimilar joints during the fabrication of car body parts and the production chain. Recently, Hot Forming and in-die Quenching (HFQ), a patented hot stamping process, has been introduced to manufacture complex-shaped high-strength heat-treatable aluminum alloys. The work described in this article is an experimental investigation of the weldability between AA6082 and AA7075 by Friction Stir Welding (FSW) that considers thermal treatments used during HFQ for automotive applications. The aforementioned FSW base metals, 6082 and 7075, are heat treated according to the solution heat treatment adopted during HFQ to evaluate the effect of the HFQ thermal cycle on the quality of the produced joints. Optical microscopy has been used to characterize the microstructure of the produced joints. The defect-free welded joints are characterized by good mechanical mixing between the joined materials as well as by grain refinement. The mechanical behavior of the produced welded joints was studied and compared with the parent materials, whereas the measured mechanical properties are correlated with the microstructure.

Corrosion Behavior of Friction Stir Welded High Strength Aluminum Alloys Book Review:

Friction stir welding (FSW), a relatively new solid state joining process, is used to join aluminum alloys of all compositions including alloys essentially considered unweldable. During FSW, a rotating tool provides a continual hot working action, plasticizing metal within a narrow zone at the join line, while transporting metal from the leading face of the probe to the trailing edge as the tool moves along the interface. Although melting does not occur during FSW, temperatures are sufficiently high and times at temperature sufficiently long to cause dissolution, nucleation, and/or coarsening of strengthening precipitates. The temperature-time profile changes with distance from the nugget causing a gradient in micro structure and precipitate morphology. The altered micro structure in the weld zone becomes sensitized in some high strength aluminum alloys. Results presented assess the pitting, intergranular, and SCC corrosion behavior of FSW 7XXX and 2XXX alloys. Progress in understanding the changes in microstructure responsible for the sensitization will be discussed. The presentation also will include evaluations of approaches for corrective measures.
